I/O checkout
I/O checkout, also known as I/O testing or signal checking, is the process of making sure that every signal in an installation is correctly connected and works properly in the control system. The team checks the signals one by one. For inputs: does the sensor show the true value in the system? For outputs: when a command is issued, does exactly the right device start? The result of each test is documented.
It is tedious and time-consuming work, but essential. A swapped cable or an incorrectly assigned signal can cause the system to operate the wrong device, which risks ruining a product batch, damaging the installation or endangering people.
Example: In a plant producing floor cleaning liquids, two similar valves feed a reactor: one supplies water, the other concentrated surfactant. A fitter accidentally swaps their cables. Without an I/O checkout, the problem would only come to light during production: the controller, “thinking” it was adding water, would pour concentrate into the reactor, and the entire batch would have to be disposed of. During the checkout, the automation engineer clicks “open water valve” on the screen, while a second technician at the reactor checks which valve has actually opened. The mistake is spotted immediately, and fixing it means swapping two cables.
